The objective of this work is to demonstrate the importance of process simulation in the design and operation of the plants through assessing a case study based on an actual data from an existing Hydrocracking unit. There are two cases will be demonstrated first is that the plant is wasting about 6924 Nm3/h of hydrogen to be used as a fuel gas. Second is that the plant utilizing about 34.2*106 kcal/h as a duty in fired heater to preheat the fractionator feed from 248 C to 373 C. The steady state simulation tools will be used to study the changes to the process and how much energy can be conserved by applying few modifications, followed by cost estimation to evaluate the effectiveness and validation of the modifications. A comprehensive detailed steady state model for the whole plant was built using Aspen HYSYS. The results from the process simulation model was analyzed and it was found that about 6259 Nm3/h hydrogen with net present value of $4,008,833 and 9.6*106 kcal/h of heater duty can be conserved
